Operating Friction Stir Welding in an industrial environment as an economic and reliable joining technology calls for a controlled process, which is robust against imperfections in the joint line, as e. g. gaps. For this purpose, the correlations between the process parameters and the resulting weld quality as well as the response variables were modelled empirically considering gaps in the joint line. Developing a partly analytic formulation of the dependence between the different response variables involving an appropriate material law and the tool geometry deepens the comprehension of the process.
